On the Nature of Cyclic Dispersion in Spark Assisted HCCI Combustion

We report experimental observations of cyclic combustion variability during the transition between propagating flame combustion and homogeneous charge compression ignition (HCCI) in a single-cylinder, stoichiometrically fueled, spark-assisted gasoline engine. The level of internal EGR was controlled with variable valve actuation (VVA), and HCCI combustion was achieved at high levels of internal EGR using the VVA system. Spark-ignition was used for conventional combustion and was optionally available during HCCI. The transition region between purely propagating combustion and HCCI was mapped at multiple engine speeds and loads by incrementally adjusting the internal EGR level and capturing data for 2800 sequential cycles. These measurements revealed a complex sequence of high COV, cyclic combustion variations when operating between the propagating flame and HCCI limits.

DOE Plant-Wide Energy Assessment Results Related to the U.S. Automotive Industry

Forty-nine plant-wide energy efficiency assessments have been undertaken under sponsorship of the U.S. Department of Energy's Industrial Technologies Program. Plant-wide assessments are comprehensive, systematic investigations of plant energy efficiency, including plant utility systems and process operations. Assessments in industrial facilities have highlighted opportunities for implementing best practices in industrial energy management, including the adoption of new, energy-efficient technologies and process and equipment improvements. Total annual savings opportunities of $201 million have been identified from the 40 completed assessments. Many of the participating industrial plants have implemented efficiency-improvement projects and already have realized total cost savings of more than $81 million annually. This paper provides an overview of the assessment efforts undertaken and presents a summary of the major energy and cost savings identified to date.

On the Use of Thermodynamic Modeling for Predicting Cycle-to-Cycle Variations in a SI Engine under Lean Conditions

We propose a procedure by which a two-zone thermodynamic model combined with a flame propagation sub-model can used for predicting the cycle-to-cycle variations of combustion in a spark ignition (SI) engine operating at very lean and high exhaust gas residual conditions. Under such conditions, the variations have been shown to consist of both deterministic and stochastic components. The deterministic component is inherent to the non-linear nature of the combustion efficiency variation with equivalence ratio (or dilution level) while the stochastic component results primarily from noise associated with the parameters (that are inevitable in a mechanical system) that affect combustion. Since the overall dynamics of the instabilities are driven by the low order deterministic component, if a model can be made to capture this component, the stochastic component is easily modeled by adding noise to the parameters.

Effects of Friction Stir Processing on Mechanical Properties of the Cast Aluminum Alloy A356

Surfaces of A356 castings were treated by friction stir processing to reduce porosity and to create more uniform distributions of second-phase particles. Dendritic microstructures were eliminated in stir zones. The ultimate tensile strength, ductility, and fatigue life of the cast A356 was increased by friction stir processing. Tensile specimens of cast and friction stir processed metal were also given a T7 heat treatment. Higher tensile strengths and ductilities were also measured for these friction stir processed specimens.

Microstructures and Failure Mechanisms of Spot Friction Welds in Lap-Shear Specimens of Aluminum 5754 Sheets

Microstructures and failure mechanisms of spot friction welds (SFW) in aluminum 5754 lap-shear specimens were investigated. In order to study the effect of tool geometry on the joint strength of spot friction welds, a concave tool and a flat tool were used. In order to understand the effect of tool penetration depth on the joint strength, spot friction welds were prepared with two different penetration depths for each tool. The results indicated that the concave tool produced slightly higher joint strength than the flat tool. The joint strength did not change for the two depths for the flat tool whereas the joint strength slightly increases as the penetration depth increases for the concave tool. The experimental results show that the failure mechanism is necking and shearing for the spot friction welds made by both tools. The failure was initiated and fractured through the upper sheet under the shoulder indentation near the crack tip.

Low Temperature Urea Decomposition and SCR Performance

Urea-SCR systems are potentially a highly-effective means of NOX reduction for light-duty diesel vehicles. However, use of urea-SCR technologies at low temperatures presents unique technical challenges. This study was undertaken to provide more knowledge about low temperature urea decomposition and the resulting effects on SCR performance. Data are presented for experiments using two SCR catalysts of differing size with a light-duty diesel engine. Analyses of the NOX reduction efficiency, NH3 storage phenomena, and unregulated emissions are shown. Over production of NO2 by the oxidation catalyst is demonstrated to be problematic at 25,000 hr-1 space velocity for a range of temperatures. This leads to production of N2O by both SCR catalysts that is higher when urea is injected than when NH3 is injected.

A Comparative Assessment of Alternative Powertrains and Body-in-White Materials for Advanced Technology Vehicles

The affordability of today's and future advanced technology vehicles (i.e., diesel, hybrid, and fuel cell) developed for improved fuel economy remains a concern with respect to final consumer acceptance. The automotive system cost model (ASCM) developed for the production cost estimates at a level of five major subsystems and 35+ components, has been used here to address the affordability issue of advanced technology vehicles. Scenarios encompassing five alternative powertrain and three body options for a mid-size vehicle under two different timeframes (i.e., 2002 and 2010) were considered to determine the cost-effectiveness of among the competing technology options within the same timeframe and between the two timeframes.

Modeling of Strain Rate Effects in Automotive Impact

This paper deals with the effects of various approaches for modeling of strain rate effects for mild and high strength steels (HSS) on impact simulations. The material modeling is discussed in the context of the finite element method (FEM) modeling of progressive crush of energy absorbing automotive components. The characteristics of piecewise linear plasticity strain rate dependent material model are analyzed and various submodels for modeling of impact response of steel structures are investigated. The paper reports on the ranges of strains and strain rates that are calculated in typical FEM models for tube crush and their dependence on the material modeling approaches employed. The models are compared to the experimental results from drop tower tests.

A New Manufacturing Technology for Induction Machine Copper Rotors

The benefits of energy and operational cost savings from using copper rotors are well recognized. The main barrier to die casting copper rotors is short mold life. This paper introduces a new approach for manufacturing copper-bar rotors. Either copper, aluminum, or their alloys can be used for the end rings. Both solid-core and laminated-core rotors were built. High quality joints of aluminum to copper were produced and evaluated. This technology can also be used for manufacturing aluminum bar rotors with aluminum end rings. Further investigation is needed to study the lifetime reliability of the joint. The improvement of manufacturing fixture through prototype test is also required.

High-Volume, Low-Cost Precursors for Carbon Fiber Production

Carbon fiber composite use in automobiles and light trucks could dramatically reduce energy use and engine-out emissions. However, worldwide capacity of 28,000 tonnes per year of carbon fiber from polyacrylonitrile (PAN) and petroleum pitch could support limited automotive use. Production of high-volume, industrial-grade fiber from renewable and recycled polymers (lignin, recycled plastics, regenerated cellulosics) could meet automotive demand. Profiles of material volumes, carbon content, and melting points indicate several attractive candidates for production melt-spun carbon fiber feedstocks. Effects on the carbon fiber production cycle and its integration into automotive production are discussed.

The objective of the research presented in this paper was to assess the influence of stamping process on crash response of UltraLight Steel Auto Body (ULSAB) [1] vehicle. Considered forming effects included thickness variations and plastic strain hardening imparted in the part forming process. The as-formed thickness and plastic strain for front crash parts were used as input data for vehicle crash analysis. Differences in structural performance between crash models with and without forming data were analyzed in order to determine the effects and feasibility of integration of forming processes and crash models.

The U.S. Government plays an important role in the Partnership for a New Generation of Vehicles' (PNGV) electrical and electronics technologies with a program consisting of high-risk research and development (R&D) projects. The Department of Energy (DOE) plays the largest role in supporting these technologies to specifically address automotive needs. DOE has three Automotive Integrated Power Module (AIPM) contractors and two Automotive Electric Motor Drive (AEMD) contractors working to become viable suppliers for PNGV. Materials development projects are working to improve materials and devices needed in automotive motors and drives, such as permanent magnets, capacitors, sensors, connectors, and thermal management materials. Advancements in inverters, controls, and motors and generators conducted at DOE's national laboratories are also presented.

Life-Cycle Cost Sensitivity to Battery-Pack Voltage of an HEV

A detailed component performance, ratings, and cost study was conducted on series and parallel hybrid electric vehicle (HEV) configurations for several battery pack and main electric traction motor voltages while meeting stringent Partnership for a New Generation of Vehicles (PNGV) power delivery requirements. A computer simulation calculated maximum current and voltage for each component as well as power and fuel consumption. These values defined the peak power ratings for each HEV drive system's electric components: batteries, battery cables, boost converter, generator, rectifier, motor, and inverter. To identify a superior configuration or voltage level, life cycle costs were calculated based on the components required to execute simulated drive schedules. These life cycle costs include the initial manufacturing cost of components, fuel cost, and battery replacement cost over the vehicle life.

Evaluation of Large Tow-Size Carbon Fiber for Reducing the Cost of CNG Storage Tanks

The performance of large tow-size carbon fiber was evaluated to determine any design impacts that would prohibit their introduction into the fabrication process of compressed natural gas (CNG) storage tanks. The evaluation was based on manufacturing process trials and mechanical property tests. The tests consisted of impregnated strand, composite ring, and composite subscale cylinder tests for static strength, fatigue, and stress rupture. Modifications required in the wet-filament winding process are documented as well as the development of test methodologies required for testing large tow-size impregnated strands.

Graphitic Foam Thermal Management Materials for Electronic Packaging

The goal of this program is to utilize the recently developed high conductivity carbon foam for thermal management in electronics (heat exchangers and heat sinks). The technique used to fabricate the foam produces mesophase pitch-based graphitic foam with extremely high thermal conductivity and an open-celled structure. The thermal properties of the foam have been increased by 79% from 106 to 187 W/m·K at a density of 0.56 g/cm3 through process optimization. It has been demonstrated that when the high-thermal-conductivity graphitic foam is utilized as the core material for the heat exchanger, the effective heat transfer can be increased by at least an order of magnitude compared to traditional designs. A once-through-foam core/aluminum-plated heat exchanger has been fabricated for testing in electronic modules for power inverters.

Predictive Model and Methodology for Heat Treatment Distortion

The heat treatment of steel parts is an essential step in the manufacturing of high-performance components for a variety of commercial and military products. Distortion in the size and shape of parts resulting from the heat treatment process is a pervasive manufacturing problem that causes higher finishing costs, excessive scrap and rework, long delivery times, and negative environmental impact. To date, techniques that have been developed to reduce or eliminate heat treatment distortion are largely based on experience and have been limited to trial and error. This presentation describes the philosophy and results of an ongoing collaborative project to develop a methodology and computer simulation capability to predict ferrous alloy component response (distortion, residual stress, and microstructure) to industrial heat treatment processes for automotive, truck, bearing, and aerospace applications.

Next Generation Casting Process Models - Predicting Porosity and Microstructure

The computer-aided-design and analysis of a robust casting process requires the optimization of both mold filling and solidification. A number of commercial casting codes are available for modeling the fluid flow during mold filling and the heat transfer during solidification. The next generation casting process models will build on present capabilities to allow the prediction of microporosity and other defects and microstructure. This paper will discuss the issues involved in the development of next generation casting process models and present results from a computer model for microporosity prediction that is based on first principles, and will take into account alloy composition, alloy microstructure, the initial hydrogen content of the liquid alloy, and the resistance to inter-dendritic fluid flow to feed shrinkage.

Metal Compression Forming - A New Process for Structural Aluminum Alloy Castings

Metal Compression Forming (MCF) is a variant of the squeeze casting process, in which molten metal is allowed to solidify under pressure in order to close porosity and form a sound part. However, the MCF process applies pressure on the entire mold face, thereby directing pressure on all regions of the casting and producing a uniformly sound part. The process is capable of producing parts with properties close to those of forgings, while retaining the near net shape, complexity in geometry, and relatively low cost of the casting process. The paper describes the casting process development involved in the production of an aluminum A357 alloy motor mount bracket, including the use of a filling and solidification model to design the gating and determine process parameters. Tensile properties of the component are presented and correlated with those of forged components.

Symbolic Time-Series Analysis of Engine Combustion Measurements

We present techniques of symbolic time-series analysis which are useful for analyzing temporal patterns in dynamic measurements of engine combustion variables. We focus primarily on techniques that characterize predictability and the occurrence of repeating temporal patterns. These methods can be applied to standard, cycle-resolved engine combustion measurements, such as IMEP and heat release. The techniques are especially useful in cases with high levels of measurement and/or dynamic noise. We illustrate their application to experimental data from a production V8 engine and a laboratory single-cylinder engine.
